The Challenge
A cutting-edge humanoid robotics company needed high-precision, lightweight actuator components capable of withstanding repetitive high-stress movements. The parts required complex geometries with internal cooling channels, extremely tight tolerances of ±0.015mm, and a strength-to-weight ratio that could only be achieved through advanced Metal Injection Molding. Traditional CNC machining proved too costly for the required production volumes of 50,000+ units per year.
Our Solution
Our engineering team developed a custom MIM process using 17-4PH stainless steel powder optimized for high-density sintering. We designed multi-cavity tooling with conformal cooling channels to minimize cycle time and ensure consistent part density. The process achieved 98.5% theoretical density with ±0.015mm tolerance on critical mating surfaces, eliminating the need for secondary machining operations on most features.
Results
50% cost reduction compared to CNC machining, 98.5% sintered density, ±0.015mm tolerance achieved, production capacity of 200,000 units/year, zero defects in initial PPAP batch of 5,000 units. The robot's actuator assembly achieved a 30% improvement in power-to-weight ratio.
